Took me 3 days to fix a .005 offset issue that turned out to be the chuck key
Ran a job last week on the Haas in our shop. Parts kept coming out .005 off after the second op. Checked my offsets, rechecked the program, even swapped tools. Three days of fighting it and my foreman walks over, grabs the chuck key, gives it one more turn and says 'there ya go'. The chuck was just barely not tightened enough. I felt like an idiot. Anybody else chase a tiny issue forever only to have it be something stupid simple like that?

That little click you hear when the chuck key seats right is something you learn to trust after a while. What gets me is the machine itself won't usually warn you, it just spits out garbage parts and makes you feel crazy. A worn jaw or a tiny burr on the key hole can do the same thing, so it's not always about forgetting to crank it. Might be worth checking if the key has a rounded tip or if the chuck has any play when it's fully closed, that could've saved you the three days.
